Replacing Another Auto Die, Nordson’s Autoflex™ VI-RE Die Yields More Uniform Film, Enhancing the Printing and Heat Shrinking Processes Used for Labels in Packaging  

SCHKOPAU, GERMANY, July 8, 2019: When a die used by Innovia Shrinkfilms GmbH for making shrink sleeve film yielded product that was often out of tolerance, the company switched to a die from Nordson Corporation that improved tolerances by 30% and reduced startup times. 

Innovia is a specialty film manufacturer and a division of CCL Industries Inc., the world’s largest producer of labels. To supply the fast-growing shrink sleeve segment of the label market, Innovia produces transparent film that is subsequently printed on the inside surface, slipped over a container, and made to conform to the container surface by means of heat shrinking. On the cast film line in which the Nordson die has been installed, Innovia processes a polystyrene blend into monoaxially-oriented film.

The new die, replacing one from another supplier, is an EDI® Autoflex™ VI-RE H40 unit. Like the previous die, the Autoflex die is an automatic one, using data from a computerized downstream gauging system to adjust the transverse thickness profile by making changes to the flexible upper lip of the die.

“In comparison with our previous die, the EDI Autoflex die from Nordson produces more uniform film with 30% better tolerances,” said Giuseppe Ronzoni, Innovia plant manager. “The automatic control of the flexible lip is faster and more accurate and startups are faster than before.”

The flexible lip of an Autoflex die is made up of thermally-actuated adjuster blocks that expand or contract to adjust the lip gap in areas of the film that are thicker or thinner than the target dimension. “The upper lip of the Autoflex die is more flexible in that the adjustments to the lip gap take place more rapidly,” said Patrick Meinen, polymer dies product manager for Nordson.

Another critical factor for ensuring product quality is the length of the lip land—the lip surface just before the die exit. “The lip land can be made longer or shorter to optimize product thickness, flatness, and surface finish,” said Mr. Meinen. “Besides having a stiff upper lip, the older die had a lip land that was too short. In our Autoflex die, we optimized the lip land to control the product profile and manage die pressure.”

At startups, the rapid gauge profile adjustment provided by the Autoflex system reduces the time before saleable product is produced. Also helping to shorten startups is the design of the flow channel, or manifold, inside the die.

“The greater uniformity of the film produced with the EDI die reduces the potential for gauge bands on the product roll,” said Mr. Ronzoni. “This leads to less stretching of the final product and better printing results.”

LEGENDARY AUTO INTERIORS LTD. TAKES EXTRUSION IN-HOUSE WITH PURCHASE OF A NEW SHEET DIE FROM NORDSON

Technical Support from Nordson’s EDI® Team was critical in helping Legendary Auto Interiors to produce sheet that is on-spec at required throughput.

NEWARK, NY, March 19, 2019: A manufacturer which for more than 35 years has helped owners of classic cars restore their vehicle’s interior to as-new condition is making its first venture in extrusion processing, with support from Nordson Corporation’s EDI® team.
 
Since its founding in 1983 by owner Martin Beckenbach, Legendary Auto Interiors Ltd. has produced hundreds of thousands of soft trim components designed for retrofitting hundreds of vintage models, including many American “muscle cars” from the 1960s through the 1990s. Ranging from door panels and sun visors to upholstery and carpets, many of these components are cut, sewn, and thermoformed in-house at Legendary’s Newark, NY headquarters. For years the company relied on outside vendors to supply flexible PVC sheet for its floor mat lines, but now it has purchased its first extrusion line, including a sheet die from Nordson.  

“We have had thirty-plus years of experience in cutting, sewing, and thermoforming, but none in sheet extrusion until now,” said Mr. Beckenbach. “The Nordson team played a critical role in helping us get up to speed and manufacture vinyl sheet that perfectly meets our requirements.”

While the extrusion line is refurbished, the EDI Ultraflex™ sheet die is new and is equipped with a restrictor bar to enhance control of sheet uniformity. Nordson dispatched an EDI team to provide start-up service, including hands-on training for how to operate the die, make adjustments, perform maintenance, and ensure operator safety.

“Once the die was installed, we showed the Legendary Auto Interiors team how to heat the die properly to drive the moisture out of the heaters and then start up the extrusion line to purge remnant polymer through the system,” said Nordson service technician Rick Crank. “After we explained how to adjust the die and zone temperatures to control the quality and thickness of the sheet product, the Legendary operators produced quality sheet within the desired tolerance.”

A key part of the start-up training involved taking full advantage of the restrictor bar, which is located inside the die and is externally adjustable. Nordson equips sheet dies with restrictor bars for product thicknesses above 80 mils (2 mm), noted James Winning, Nordson’s regional sales manager. “Along with the flexible upper lip that is standard with EDI extrusion dies, the restrictor bar is used to adjust the thickness profile across the width of the die,” said Mr. Winning. “One of its benefits is to ensure uniformity in the melt bank flow that occurs in the sheet just before the nip point between the rolls. In turn this uniformity reduces operational expenses and material consumption, preventing loss of material caused by surface irregularities.”

In a note to Mr. Winning, Martin Beckenbach said, “I just wanted to advise you personally that the restrictor bar is working absolutely perfectly. It is so easy to use, and I can control the bank flow with perfection.”

Legendary Auto Interiors Ltd. is using the extrusion line with the new Ultraflex die to produce its new next-generation floor mats, along with its custom vintage floor mat products, Mr. Beckenbach noted. In addition, the new extrusion capability will be used for manufacturing various gauges of sheet for many other sewn, heat sealed, and thermoformed products offered by Legendary Auto Interiors.

NORDSON TO BUILD GLOBAL HUB FOR ITS EXTRUSION AND FLUID COATING DIE BUSINESS THAT WILL 'REDEFINE THE WAY THAT DIES ARE BUILT'

New Facility Will Include New Production Equipment and Workflow Systems that Will Enhance Precision and Increase Production Efficiency for EDI® and Premier™ Dies

CHIPPEWA FALLS, WI, U.S.A., November 1, 2018: At a ceremony here today, Nordson Corporation celebrated the groundbreaking for a new world headquarters for its EDI® extrusion and Premier™ fluid coating product lines, one that will include advanced equipment for enhancing die quality and more efficient systems for serving customers.

The 145,000 sq.ft. (13,500 sq.m) facility will be located in an industrial park near three existing Nordson sites in Chippewa Falls, including the current EDI headquarters and extrusion die manufacturing facility; a plant for Premier dies and all aftermarket service; and a technology center for research and development (R&D) and laboratory trials. Relocation of these operations to the new facility will begin in the summer of 2019 and be complete by late 2020.

Nordson also will enhance production efficiency with new state of the art equipment. “The new global hub for our EDI brands will redefine the way that dies are built,” said John J. Keane, executive vice president in charge of Nordson’s Polymer Processing Systems (PPS) business. “Advanced manufacturing equipment will streamline workflow and produce dies with tighter tolerances. A complete reconfiguration of our operation will integrate people and resources previously deployed in separate locations, generating collaboration and synergy that will improve the customer experience and reduce lead times.”  

The integration of people and resources will involve all functions—sales and order processing, design and engineering, machining and polishing, technical support, and administration.

Further investment in the Chippewa Falls facility planned by Nordson in the next few years will purchase still more new equipment as well as paying to upgrade existing systems. The building site includes room for expansion of up to 79,200 sq.ft. (7,360 sq.m).

In addition to the Chippewa Falls operation, Nordson builds new extrusion and fluid coating dies in Shanghai and in Saitama, Japan. Remanufacturing or rework services for dies are available at these locations and in Münster, Germany.

The investment in Chippewa Falls is the latest in a series of investments by Nordson in its PPS brands. These include a new facility in Münster, Germany, serving as a global hub for BKG® pelletizers, screen changers, and melt pumps; a new Americas hub in Austintown, OH, USA for Xaloy® extrusion and injection molding screws and barrels; and other projects in the U.S., Germany, China, Thailand, and Japan involving capacity expansion, new equipment, or new laboratory facilities for BKG, EDI, and Xaloy brands.
