Bottle-to-bottle Recycling in India: Why Integrated Plants Are Now Making the Difference

A circular economy on an industrial scale rarely fails due to a lack of technology – it fails due to the implementation of complex processes. A look at Coperion's current project in India shows why systems thinking, engineering expertise and implementation capability are decisive factors in recycling.

India is one of the fastest-growing markets for plastic packaging worldwide. PET bottles play a particularly important role in the food and beverage sector. At the same time, pressure is increasing to collect plastic waste more efficiently, process it to a high standard and return it to the material cycle.

Bottle-to-bottle recycling is considered the supreme discipline.

This is because material cycles can only truly be closed – technically and economically – if recycled PET is once again suitable for food packaging.

This is precisely where it is decided whether the circular economy can function on an industrial scale.

Compared with conventional downcycling, bottle-to-bottle recycling involves significantly higher requirements. Operators have to master several challenges at the same time:

• fluctuating input materials
• high throughputs
• strict quality specifications
• increasing demands for energy and resource efficiency

In practice, the more complex the recycling process, the greater the impact of interfaces, process coordination and engineering expertise on plant availability, product quality and OEE. This is precisely why more and more companies are opting for integrated recycling plants from a single source – especially for large-scale projects in growth and emerging markets.

How this approach can be implemented in practice is demonstrated by a current project in India. For the preform and plastic packaging manufacturer Magpet Polymer Pvt Ltd., Coperion is currently implementing a bottle-to-bottle recycling plant with a throughput of 5,500 kg/h.

Objective: to process PET waste efficiently and make it available once again as high-quality recyclate for packaging applications.

The plant combines:

• technologies from Herbold Meckesheim for mechanical processing
• extrusion and compounding solutions from Coperion

Granulators and the washing plant are already in operation; the twin-screw extruder is currently being installed. The project clearly demonstrates how mechanical pre-treatment, precise dosing and high-performance extrusion interact as a continuous process – a fundamental prerequisite for consistent recyclate quality in bottle-to-bottle recycling.

High efficiency and stable product quality in recycling cannot be achieved in isolation. What matters is that all process steps are precisely coordinated:

• dosing systems must operate accurately even with challenging or changing materials
• conveying technology must be reliable and gentle on the material
• extrusion must compensate for fluctuations in the input material without impairing product quality

Twin-screw extruders such as the ZSK series have proven their value in this context for many years. They combine high dispersive performance with gentle material treatment – a key factor in PET recycling.

However, the real advantage of integrated plants lies not only in the technology itself, but in process reliability: fewer interfaces, consistent engineering and clearly defined responsibilities. This has a direct impact on plant availability, OEE and overall economic efficiency.

Especially for large-scale plant projects in international markets, technology alone is not enough. What matters is how projects are implemented, supported and managed over the long term.
