The SIGMASOFT® Virtual Molding Principle

The SIGMASOFT® Virtual Molding technology was developed to overcome today’s big challenges for development, mold design and production in injection molding. This includes trouble-shooting for unforeseen challenges, but also revealing of hidden potential. The difference is SIMGASOFT® Virtual Molding’s unique, holistic approach for the simulation of injection molding processes.

The key of the SIGMASOFT® Virtual Molding principle is the real 3D simulation of flow, heat flux and warpage for injection molding including the complete mold with all details. Thus SIGMASOFT® Virtual Molding delivers sound standing information as only acceptable basis for accurate and reliable decisions.

Simulation is establishing itself as one of the most innovative technologies in Powder Injection Molding, as it has proved to drastically reduce the development time for new parts and the costs associated with iterations in the production of new molds. With unique features developed specifically for the PIM industry and its highly developed thermal solver, SIGMASOFT® is the market leader for PIM simulation and nowadays the only software available to describe the particular rheological behavior of powder filled materials and the complex thermal interactions between mold components and feedstock.

As a part for powder injection molding is developed, several decisions about the mold configuration must be made:

Particularly when molding MIM parts, it is important to accurately simulate the thermal phenomenon inside the mold. MIM feedstocks have a completely different thermal behavior than thermoplastics: their thermal conductivity is about one order of magnitude higher and their heat capacity about three times lower. Processing becomes very temperature sensitive. The complete mold configuration has a significant impact on the processability, the cycle times and the green part quality.

SIGMASOFT® Thixo

Technically, the roots of SIGMASOFT® go back to a MAGMA R&D project in the mid-1990s, which was focused on a new coupled heat flow / fluid flow solver for non-Newtonian flow of semi-solid aluminum. Today, after 20 years of ongoing development, the SIGMASOFT® Thixo module allows the prediction of all relevant phenomena occurring at mold filling and solidification of semi-solid processed Aluminum and Magnesium. The covered processes are Rheocasting, Thixocasting, Thixomolding®, Metal Injection Molding etc…

Finding the optimal process window

Typically, all semi-solid metal casting processes have critical small process windows. So mold concept and layout of the casting process have to be developed much more accurately than in “normal” metal casting – and preferably hand in hand with the part design. Using a comprehensive process simulation technology covering all aspects of the semi-solid casting process like SIGMASOFT® Thixo is the only access to the answers of success critical questions as:

What are the right casting temperature, fraction solid and flow velocity?
What are the suitable mold tempering approaches?
How do melt viscosities, flow velocities, local fraction solids and local temperatures of the melt develop during filling?
How do the local temperatures of the entire mold develop during one cycle – at the beginning of the production cycle and in steady state?

Hands-on Virtual Molding

At this year’s K Show SIGMA Engineering is present with the motto “Hands-on Virtual Molding”. Visitors receive first-hand information about the application possibilities along the complete product development chain; in this regard the fields of design, mold manufacturing and production are highlighted. Furthermore there is a sneak peek on future software developments.

At the world plastics show K 2016, from October 19th to 26th, SIGMA Engineering GmbH surprises visitors at its booth B31, hall 13, with an entirely new perspective on its SIGMASOFT® Virtual Molding technology. Under the motto “Hands-on Virtual Molding” the usage along the complete development chain is highlighted – from part design, over mold manufacturing up to serial production. SIGMA furthermore offers a first outlook on future software developments, which include DOE (Design of Experiments) and an optimization tool.

To make the software potential visible to users, the fields of design, mold making and part production occupy center stage. The possible applications and technical challenges within these areas are demonstrated through practical examples. Amongst them is the bottle carrier mesh “Ursula” by CVA Silicone, which is presented in collaboration with the companies Momentive Performance Materials, CVA Silicone and Engel at the SIGMA booth. Visitors thus experience first-hand the consistency of reality and SIGMASOFT® Virtual Molding.

In another exhibit visitors also have the chance to experience virtual and real production: Momentive demonstrates in hall 6 at booth B15 their Silopren* LSR 2670 for a 2K-application in a 4+4-cavity mold from ELMET. The two component part of LSR on LSR is realized with just one dosing pump on an Arburg Allrounder 470 A. The virtual production to design the process is presented by SIGMA at its own booth.

Examples from thermoplastic processing are also on view. SIGMA shows, amongst other cases, the potential of SIGMASOFT® Virtual Molding to optimize warpage and deformation in technical parts together with F. & G. Hachtel. Visitors moreover have the possibility to discuss their own questions with the SIGMA engineers.
