Welding of plastics using ultrasonics

Ultrasonic sealing is a process to seal thermoplastic materials – an economic technology characterized by repeatable, high-quality seals. High frequency mechanical vibrations between 20 and 35 kHz cause molecular and interfacial friction. This results in locally defined heat which melts the materials in the seal area. The process is completed and a homogeniously solidified seal is achieved with a short cooling phase under seal pressure following the ultrasonic vibration impact. Being an economical production method with short cycle times, ultrasonic welding ensures a large degree of process control and repeatable quality results, and is implemented in many industries, such as automotive, medical engineering, packaging, hygiene, consumer, and electronics.

Side seam module CDA for training pants/pull-ups

Welding specialist Herrmann Ultraschall introduces at K2016 an innovation for the diaper market: a new side seam ultrasonic welding process in cross direction for which three patent applications have been filed. The new inline process ensures higher production speeds required by the markets, producing standard deviation rates of almost zero between the first and second seals, even with multi-layer changes.

The system has become more rigid overall; with optimized control of the amplitude peaks, frequency shifts and with finite measuring and control technology. Due to new software and modifications within the generator and the controller, the process can now be optimized even more and the force can be controlled more accurately. The new CDA-module identifies exactly when to expect the cross seal. All these aspects result in significant reduction of problematic deviations from standards between the first and second seal. Deviations often represent a loss in quality. Another contribution to the improved parameters can be attributed to the modified anvil drum design.

Ultrasonic components

An ultrasonic welding system consists of various components. Responsible for generation of vibration is the ultrasonic generator. The stack, comprising the converter, booster, and sonotrode, transmits the vibration and introduces it into the parts. The decisive factors for high-quality sealing are the appropriate profiles of the weld surfaces on the sonotrode and the anvil. With rigid parts, the fixture holds the applications in position. All components are manufactured as solid and robust parts, which is the result of decades of practical experience and continuous development.

Ultrasonic sonotrodes: The optimum oscillation behavior of the ultrasonic sonotrodes is determined by means of FEM (finite element method) calculation. Highest precision requirements in terms of CAD/CAM calculation algorithms guarantee precise 3D contours for sonotrode manufacturing. Measuring and documentation of the amplitude distribution is performed at the vibrating sonotrode using state-of-the-art laser measurement technology. Special surface finishings result in even longer service life spans of the ultrasonic sonotrodes.

Fast and tight welding of thermoplastic injection-molded parts – that is what ultrasonic welders from the HiQ product line do best. The welding process can be easily adjusted and monitored. For a large variant diversity, the quick-change system for weld tools is very convenient. It is possible to configure up to four different weld forces per process. This ensures precise adjustment of parameters, unrivaled by other thermal joining processes. Neither laser nor vibration or hot plate welding is capable of such precision.

Model HiQ DIALOG: Force profiling with four weld forces and extended memory with weld process graphics. The 1000 weld memories each store 300 welds, including all the relevant graphics – making full use of value monitoring. The new force profiling feature makes it possible to achieve strong joints for demanding applications. In the user interface, the EasySelect level dispenses with all but the most important basic functions for better usability. The user can revert to expert mode, with all functions activated, at the touch of a button. With the new QCS-ntn (quick-change system, no tools needed), the ultrasonic stack can be changed without the need for mounting tools.

Model HiQ VARIO
Proven proportional valve technology and digital high-performance generators. A range of pneumatic drive units with various strokes and cylinder diameters are available, all of which feature Herrmann's proven proportional valve technology. Graphic visualization of the joining process supports the operator when defining parameters and recording quality during production. When selecting a generator, users can choose between three frequencies and several output classes up to 6000 W. The standard equipment includes high-speed USB, printer and Ethernet connections.

Model HiQ LOGIC
Five welding modes for reproducible high-quality results. The position measuring system and proportional valve technology form part of the basic equipment even in the entrylevel class. A password protection feature and volume counter also come as standard, as do the five operating modes: time, power, energy, depth RPN and distance ABS. A clear 5.7" touch screen allows the operator to parameterize and check the weld process with ease. The universal structure of the operator interface makes it extremely easy to switch to all other Herrmann Ultraschall welding machines.

Top Seal Module

Herrmann Ultraschall packaging technology stands for tight packages at high cycle rates; they ensure safe sealing, even with contamination in the seal area. Ultrasonic tools are immediately available after switch-on, they do not heat up and ensure gentle handling of materials and feed materials. They are available for longitudinal and cross seams and designed for integration both into new packaging lines (OEM) and as retrofit into existing machine designs.

The focus is on intermittent sealing of top seals, e.g. of stand-up pouches, despite any product residues present. The vibration of the ultrasonic tool allows for obtaining reliable joint quality despite dusty or pasty filling contents. Burns caused to the packaging material during machine downtimes are safely prevented. The Herrmann SUP module is optimally suited for integration in new machinery or as retrofit in existing machine designs. Designing the module as IP67 variant, the top seal module is also suitable for wash down.
